I would definately be making 1 set in Billet first to prove out design.
That's how we developed our Cross-drive/Transmission/Transfer case for our latest truck.
We worked with http://www.albinsgear.com.au/ here in Australia, on developing prototypes, right through to production items with cast housings.
They are a huge supplier to the US, to Weddle etc.
Ivan Albins started off racing Bajas back in the day and they do alot of one off/small jobs, sounds crazy logistically but might be worth contacting them.
